Slow cranking or just a click, worse when the engine is warm

Customer complaint

Sometimes the starter only clicks or cranks very slowly, more often when the engine is warm. The battery tests good and jump-starting does not always help.

Measurements and live data

Parameter / measurementMeasuredExpected
Battery voltage while cranking10.4 Vabove about 9.6 V
Voltage drop, battery negative to engine block, cranking1.1 Vbelow about 0.2 V
Voltage drop, battery positive to starter terminal, cranking0.25 Vbelow about 0.5 V

Tests performed

  1. Voltage drop on both sides of the starter circuit while crankingExcessive drop on the ground side only
  2. Engine ground strap inspectedCorroded inside the insulation at the gearbox end

Solution

Root cause

Corroded engine ground strap with high resistance, worse when hot.

Repair

Replaced the engine-to-body ground strap and cleaned the contact points. Ground-side voltage drop now 0.08 V; cranking normal hot and cold.

Lesson learned

A good battery and a good starter can still crank slowly: a voltage drop test finds the bad cable in minutes.
