Measurements and live data

Parameter / measurementMeasuredExpected
Intake flap position, specified / actual0 % / 38 %actual follows specified

Tests performed

  1. Actuator test with a scan toolThe actuator arm moves through its full travel, the flap shaft does not follow
  2. Flap shaft turned by handTurns freely, no soot seizure
  3. Visual check of the linkagePlastic ball joint between actuator arm and flap shaft broken

Solution

Root cause

Broken plastic ball joint in the intake manifold flap linkage.

Repair

Fitted a metal repair link between the actuator and the flap shaft, cleared the code and repeated the actuator test: specified and actual position now match. The flaps moved freely, so the manifold did not need replacing.

Parts

Intake flap linkage repair kit

Lesson learned

Turn the flap shaft by hand before ordering a manifold: a seized shaft needs the manifold, a broken link only needs a repair kit.

Training case: the usual fix for this fault, not a confirmed repair on a specific car.
